PowerFlex 525 F004 UnderVoltage fault: causes and fix

F004 is undervoltage: the DC bus voltage fell below the minimum the drive tolerates. It is almost never the drive. It is what is happening upstream, which is why the fault tends to repeat at similar times of day.

What causes it

  • A voltage drop or sag on the supply, typically when a large load starts on the same panel.
  • Loss of an input phase. The drive keeps running for a while and then trips.
  • Loose connections or overheated terminals at the drive input.
  • Degraded input fuses or protection devices that open intermittently.
  • A transformer or feeder undersized for the combined starts on the panel.

How to diagnose it

  1. 1Apply lockout/tagout before opening the panel. The DC bus stays charged after power is removed: wait the time stated in the manual and verify absence of voltage.
  2. 2Log the time of every F004 for a few days. If they match another machine starting up, the problem is the installation, not the drive.
  3. 3Measure all three input phases with the line running and compare them. A low or unbalanced phase explains most cases.
  4. 4Check the input terminals with thermography or by touch (de-energized): a loose contact heats up and causes drops under load.
  5. 5Only when the supply is healthy do you look at the drive, starting with the bus capacitors if the unit is several years old.

Work on an energized panel: apply lockout/tagout and follow your plant procedure. This sheet guides the diagnosis, it does not replace it, and the manufacturer manual overrides anything written here.

When the warning comes too late

The drive knows its bus voltage at every moment. Reading it over the network shows the sag before it reaches the fault threshold, and shows which plant start-up it coincides with.
